Stick packs are the fastest-growing powder format in DTC — and the least forgiving, because every stick is a single serving with nowhere to hide a blending or sealing error. A stick pack is a single-serve dose sealed in laminate film. The formulation work is powder blending, exactly as it is for a tub — but the packaging step is a precision operation, and the tolerance for error is far smaller because the customer consumes one stick rather than averaging thirty scoops.

Stick packs magnify every blending flaw. A single stick is one serving, so there is no scoop averaging to hide non-uniformity — the blend has to be proven uniform at a much finer scale than a tub product ever needs.
Step 2
Vertical form-fill-seal machinery folds a laminate film into a tube, seals the back, doses the powder by auger, then cross-seals and cuts each stick. Fill weight, seal temperature, dwell time and film tension are all validated together.
Step 3
Every run is checked for seal integrity, leakers and fill weight, then sticks are counted into cartons or pouches with lot coding. A stick that splits in transit is a refund, so seal validation is the whole ball game.
Many stick-pack suppliers are co-packers: they receive a finished blend from someone else and run it through a form-fill-seal machine. Foil or metallized layers control moisture-vapor transmission. Hygroscopic actives such as electrolytes, creatine and alpha-GPC need a genuine high-barrier structure, not a printed poly film.

A tub forgives a slightly imperfect blend because the customer averages 30 scoops. A stick does not — each one is the whole dose. Ask how blend time was validated and how content uniformity is sampled at stick scale.
Leakers are the number one stick-pack failure and they usually appear after shipping, not on the line. Seal temperature and dwell validation, plus in-run leak and burst checks, are what keep returns down.
